The DEF is designed to be able to freeze in the tank without damage, even when full. I wouldn’t worry about needing to run it less than full during extreme cold. As far as the DEF system actually working, who cares? It has zero effect on engine function, just emissions. I don’t care if my tank ever unfreezes or not when its cold.

DEF freezes at 12F, not 32F…so it doesn’t have to be as warm to get it unfrozen. Its only a 5 gallon tan. I would imagine a few hours would unthaw it fairly easily. All that means to me is that it starts thawing out “20 degrees sooner”. A frozen chunk of liquid tends to stay frozen a long time, in my experience.

Can you put Two Gals of Def in a truck?

Adding two Gal of DEF with the system registering 1/4 full should not have overfilled the system, especially if its a chassis cab (9 Gal). Or is the truck a crew cab? No matter, those tanks are 5.5 Gal and two Gal added to a quarter full system should not have overflowed.
