We have the same problem with 2003 Chevy 1500 pickup, intermittent starting problems as many owners of these trucks do. The dealers tell us they have never heard of this problem (yea, right) and can’t diagnose unless truck is not starting when you bring it to the dealer.

2003 Chevrolet Silverado 1500. These 03-06 Silverados are bad about this kind of problem, it’s usually caused by failing stepper motors inside the instrument cluster. Each gauge has a motor that controls it’s needle movement and when the motor goes out the gauge will either stick, jump around or die all together.

Start the engine and put the vehicle in 4 Low and observe what the shifter module motor does. If the motor rotates and is working, then the issue lies within the transfer case. If the motor only turns a little and mostly turns on 4 HI, then I recommend replacing the shifter module motor to the transfer case.

It is worst when the air is cool and humid. Humidity really makes it cut out and run rough. I have had the pickup to a reputable ASE / GM mechanic and he is baffled. He has had a code reader, his Snap On computer and his laptop on the pickup and all it shows is random misfire.

So you cracked on the return line. It should naturally drain. If the flow/pressure increased when the truck started that means that you are sucking fluid from the pan therefore the pump is working. That means that the problem is most likely in the valve body.
